since the wb is now fuc**d up, i continued to mill it with the broken 1mm endmill to see what is the difference.

with the broken end mill, the al that supposted to be removed, most of it is removed the same but some of it moves towards the top of the block instead, i.e. the end result, if you look at the block from the side, intead of seeing a flat surface (the top), one could see an extreemly bumpy one.

i don't have a digital camera but i will try to go to hara's house and take some pics of it at this stage to try to express better what i am try to say

ok so i stopped so i can show you the difference while milling with a proper end mill

and while milling with a broken end mill

see the last channel, the rightmost channel is perfect, the others suc*s. the rightmost channel was done with a good endmill, the others, guess what

i should be ordering the endmills by next week, my visa is outdated

i am planning to order 4 double edged square end 3/64" endmills and 1 single edged squared end 3/64" coated and long flutes (3/16")

the first block is coming as bad as the smell of shit, and i new it from before, that is why i planned to cut more then 2, practice makes perfect. the problem is that al is so soft that it is more easy to make a mistake than when milling in copper

i will inform you on any changes and advances.

it looks like your taking WAY too much at a time, take less than .5mm with coolant/lube.

also, I think that with just the pins in the center, you can skip the outside fins. if you were to make those holes a little larger(7/64ths) and use a dremel to connect them...

makes life 3000% easier

i know that that would be much much much ... much easier, but if i do not mill the channels, than i am not including any property of my design in the block. what i wanted to test is that if turbulance with high speed water works well as cathar's design and as rotor's design.

Ok now my exams will soon be over and I want to continue my block, sorry I have to start it again from the beggining.

I have a question to ask, had I to buy 1.2mm endmills instead of 1mm end mills, what do you suggest??
Making 1.2 mm channels and leave 1mm of fins
Making 1.2 mm channels and rize the fin width to 1.2mm
or
Making 1.2 mm channels on the same design, ie the fins become 0.8mm

What is your suggestion??

i got the 1mm endmills today, and started milling. I got 1 channel ready, amazing

ok i actually did something on my water block since i got the endmills and already smashed 3

the xy table is not very accurate and a little mistake and smash an endmill as easy as cutting butter.
I must also say that al is not that difficult to cut and it could be milled on a drill press somehow, i wonder if cu can also be milled, here are some pics of what i did till now

unfortunatly, the nature behind your setup is that you are going to wind up breaking a few (lots) endmills. While alum is a very forgiving material to cut, small endmills are not. About all I can suggest is to wind up you drill press as fast as it can go (RPM) & try to control your depth of cut to very small cuts. I am talking like .01" (.25mm). this helps a few things...heat does not build up as fast & the chips clear out easier (much smaller chips) Feed the bit through the piece as slow as you can stand to turn your handle. Try & keep the chips flush out from the cut as best as you can. It might take forever & a year to cut 1 channel, but the walls will be vertical & your bit should hold up longer. For cutting fluid on both alum & copper, try kerosene. really. The stuff works better than anything I have ever seen on alum, plus you get to inhale the fumes as a bonus

. Try using a squirt type oil can & flood the shit out of the part with the kerosene, this should help flush the chips & keep the heat from building up also.
