This makes sense and may very well be the case.

If so, I wonder if the 4.0.860 OS is hurting the situation then because of it's much larger memory usage? Would it be much different with 3.4.807? Is there a way to get 512MB memory to work? Would that even help?

Thank you for the info. You may very well be right on this educated guess. It even puts more weight on the fact that when you had 64MB it didn't work at all, and it is a "Software" RAID.
