DONT buy a dremel.. too underpowered.

Ryobi makes a cordless 18v spirasaw thats good.
Rotozip has one that does 30000 rpms.. turns so fast, it makes the tool do all the work.

Get the rotozip bits that cut vinyl and Aluminum. They also work good on on plastic. I just modded the fire outta my case, and it worked well.

What I'd like to set up is a mini die grinder with 1/8" collet.. air powered though. Wonder what the noise level of one of those would be? The tool body is slender like a pencil...would be good for detail work. The Dremel without a flex shaft is awkward to control and when using small bits I tend to hit my work with the chuck.

Can't you replace the bearings?, are they ball, needle or sleeve/bushe?, if they are ball they'll be a 'pattern/standard' size available from any bearing shop, come to think of it sleeves'll be the same, I doubt they're needle bearings...

PS, you could always use a Thermaltake 1U P4 HSF as your base and save the work of cutting fins altogether!, they're very fine on those skived HS's...

They are ball -type bearings and I assume I could replace them... I know they are pressed on to the shaft that has the armature and windings and without a proper jig or press to remove them I would probably trash something beating on them. I do have a puller of sorts... its for power sterring pulleys but if it gripped the bearing case good and pushed the shaft square it would work.
Perhaps I could pull the seals and give them a good greasing with MPG and buy some time.

I saw the heatsink you are talking about... it would definatley be a work saver for these blocks. Currently I am making a second block like the one I made...after that I may order one of those.
