Some of the symtoms you list can be related to a Power supply issue. The 4000 are know for it. If you have a copy of SpinRite run it on the new HD's. It will fix and build the bad sector table so it does not throw off the timing issues while the SMART is trying to reallocate a sector.

See if you can locate a 2200. These were design with larger capacity in mine. These use a external PS and the cases are compact and quite to run. The OS resided on the HD on the 2200 models.
